The core principle of ultrasonic plastic welding lies in focusing ultrasonic energy through the joint structure. Different material types, sealing requirements, and aesthetic demands necessitate specific, tailored weld joint designs; structural errors can lead to issues such as incomplete welds, material overflow, cracking, poor sealing, and insufficient joint strength.
I. Energy Director (Triangular Melt Guide / Ultrasonic Line)
1. Principle
A triangular protrusion at the interface creates an extremely small contact area, rapidly concentrating energy to generate frictional heat. This results in instantaneous melting and fusion, making it the most fundamental and universally applicable structure for ultrasonic welding.
2. Standard Dimensions
• Amorphous Plastics (ABS/PC/PS): Apex angle of 90°, height of 0.3–0.5 mm, base width ≤ 1 mm.
• Semi-crystalline Plastics (PP/PA/POM): Apex angle of 60°, height of 0.5–1.0 mm; the tip is designed to be sharper.
3. Classification
• Continuous Energy Director: Suitable for airtight and watertight seals, as well as high-strength sealing components.
• Intermittent Energy Director: Suitable for general-purpose enclosures that do not require sealing; this design conserves energy and minimizes material overflow.
4. Applicable Scenarios
Consumer electronics housings, home appliance casings, general plastic assemblies, and non-high-pressure sealing components.
5. Key Design Considerations
• The energy director should ideally be placed on the plastic part that interfaces directly with the ultrasonic horn (welding head).
• Rigid support must be provided underneath the joint to prevent deformation of thin-walled sections.
• A melt overflow groove should be incorporated to prevent excess material from spilling onto visible surfaces and causing aesthetic defects.
II. Shear Joint
1. Principle
The joint involves the vertical overlapping and melting of wall surfaces, allowing the molten material to flow inward and encapsulate the joint to form a seal. This design concentrates energy effectively, provides exceptional sealing integrity, and offers superior tensile and shear strength properties. 2. Standard Dimensions
Overlap depth: 1.0–2.0 mm; Fit tolerance: 0.13–0.5 mm; Contact surfaces feature energy-directing chamfers.
3. Compatible Materials
Semi-crystalline plastics such as PP, PA, and POM (these materials are difficult to seal; a flat joint combined with a simple energy director is highly prone to air and water leakage).

Automotive fuel systems, waterproof connectors, lithium-ion battery housings, sealed enclosures, and high-strength annular structures.
III. Tongue-and-Groove Joints (Male/Female Interlocking Welds)
1. Principle
The male tongue interlocks with the female groove, providing inherent, precise alignment that eliminates the need for external positioning fixtures. The molten material is confined within the groove, resulting in a clean appearance free of flash or overflow marks.
2. Design Requirements
Plastic part wall thickness ≥ 3.0 mm; features inherent self-locking and self-centering capabilities; offers excellent combined tensile and shear strength.
3. Suitable Scenarios
Precision assemblies, multi-station batch welding operations, products with strict aesthetic requirements, and products demanding high alignment accuracy.
IV. Z-Step Welding Joints
1. Principle
Features a stepped, offset welding configuration where the weld seam is concealed within the inner side of the step. This results in a seamless, blemish-free appearance with no visible weld marks, while also providing inherent anti-misalignment stops.
2. Key Design Points
Step height ≥ 1 mm; the shoulder feature effectively conceals the weld joint; compatible with all types of plastic materials.
3. Primary Applications
Automotive interiors, cosmetic packaging housings, high-end aesthetic plastic components, and products where visual appeal is a top priority.
V. Sloped Welding Joints
1. Principle
Features a 30°–60° sloped interface that facilitates self-centering upon contact. This design represents the optimal structural choice for small, annular components, ensuring stable, bidirectional sealing-both internally and externally. 2. Compatible Products
Round / Oval Small Parts: Bottle caps, cosmetic casings, small sealed cylindrical cavities.
3. Important Considerations
Welding energy consumption is relatively high; for parts where aesthetics are critical, an overflow collection groove must be incorporated into the design.
VI. Ultrasonic Riveting Joints
1. Principle
Utilizes ultrasonic energy to compact and rivet plastic posts; serves as an alternative to screws and adhesives, and is suitable for securing combinations of dissimilar plastics or materials with varying hardness.
2. Dimensional Specifications
• Rivet diameter < 1.6 mm: Hemispherical head
• 1.6 – 4 mm: Flat head
• > 4 mm: Hollow blind-hole riveting
