Main Causes:
1. Excessive Energy Parameters
Ultrasonic amplitude (power) or welding time is set too high, generating excessive heat beyond the fabric's tolerance.
2. Fabric Material Unsuitable for High Temperatures
Synthetic fabrics (e.g., polyester, nylon) are weldable but may melt if too thin or low-melting-point.
3. Excessive Pressure
The horn (die) pressure is too high, causing overheating due to excessive friction.
4. Poor Horn (Die) Design
Sharp or small contact-area patterns concentrate pressure, piercing the fabric.
5. Insufficient Cooling
Continuous operation heats the horn, accumulating excess heat without cooling.
6. Mechanical Faults
Frequency misalignment, horn wear, or ageing transducers cause unstable energy output.
